Yep flap discs do make for some nice edges. Ok I like Norton Abrasive products. Any cut off disc will work but I find Norton stuff lasts longer. Plasma cutter!!- flushcut

You have a grinder why do you need a file? Even with a cutoff disc you can lightly grind off sharp burrs.- flushcut

A spray bottle with water will help cool the metal after the cut. I would go angle grinder as well.- flushcut
